Are you setting the DisplaySize appropriately:

# For 800x600 at 100dpi  (4:3)
#       DisplaySize  203 153
# For 720x576 at 100dpi  (4:3)
#       DisplaySize  182 146

Do you have the font your theme is designed to use installed?
